When planning production for a new product, one of the first questions that comes up is: how much will it weigh once it’s packaged?
Shipping costs depend heavily on weight…but if your foam packaging hasn’t been fabricated yet, you can’t just throw it on a scale.
Fortunately, you can estimate the weight of your foam part before production even begins. Here’s how to calculate it accurately and plan for shipping, packaging, and material costs.
To find the weight of a foam part, you’ll need two measurements:

The number 1,728 converts cubic inches to cubic feet.
If you want to make this step faster, you can use any online cubic feet calculator to find the volume before multiplying by the foam’s density. This one from the Calculator Site works in both imperial and metric numbers.
Let’s look at a real-world example: How much does a set of four foam end caps weigh?

Imagine one foam end cap that measures 12" × 12" × 4" and is made of foam with a density of 1.7 lb/ft³.
Step 1:
(12 × 12 × 4) ÷ 1,728 = 0.33 ft³
Step 2:
0.33 × 1.7 = 0.56 lb per part
But there’s a cutout section — an 8" × 8" × 2" cavity — that needs to be subtracted.
Step 3:
(8 × 8 × 2) ÷ 1,728 = 0.075 ft³
Step 4:
0.56 − 0.075 = 0.485 lb per part
If there are four parts per package:

0.485 × 4 = 1.94 lb total package weight
So your four foam end caps together weigh about 1.94 pounds.
Hand calculations work well for simple shapes like blocks or sheets. However, for custom foam profiles, die-cut shapes, or molded parts, estimating weight manually gets tricky. That’s where CAD models or professional fabrication partners make a difference.
