Cross–Linked Polyethylene (XLPE) Foam Packaging Solutions

XLPE foam is a closed-cell polyethylene foam that has been cross-linked to improve consistency, durability, and long-term performance. Compared to standard PE or EPE foam options, XLPE offers tighter cell structure, smoother surfaces, and more reliable rebound over time.

It’s often used when packaging needs to look better, fit more precisely, or perform consistently across repeat shipments.

At Foam Industries, we select XLPE when protection, appearance, and dimensional stability matter more than choosing the lowest-cost material.

Why Use XLPE Foam Works for Protective Packaging

XLPE is still lightweight and closed-cell like standard PE, but it’s engineered for applications with higher performance expectations.

The cross-linking process changes how the foam behaves, creating a more uniform internal structure than non-cross-linked PE foams. That uniformity helps XLPE maintain its shape, resist breakdown, and perform consistently over time.

Benefits of Cross-Linked Polyethylene Foam

  • More consistent compression and rebound
  • Improved dimensional stability
  • Clean cut edges and smooth surface finish
  • Better performance across repeated shipments or handling cycles
  • Long-term resilience in demanding environments.

Common Applications

  • Protective inserts for electronics and sensitive components
  • Medical device packaging
  • Industrial parts with tight tolerances
  • Premium or PR packaging where appearance matters
  • Reusable or returnable packaging systems

Why Choose Foam Industries for XLPE Foam Packaging?

Choosing XLPE is only part of the equation. How that material is designed, cut, and applied matters just as much.

We focus on stable lead times, predictable costs, and repeatable results across every run. And, we like to have a bit of fun while we're at it.

  • Data-backed production with quality checks.
  • Reliable sourcing for all materials.
  • Quick-turn prototypes or large-volume runs: scale at your pace.
  • A commitment to sustainable manufacturing.
  • A creative team that aren't afraid to problem solve.
  • Proactive communication, and one main point of contact for each project.

Frequently Asked Questions

How is XLPE foam different from standard PE foam?
XLPE foam has a more uniform internal structure due to cross-linking. This results in more consistent compression, better rebound, cleaner cut edges, and improved durability over time compared to standard polyethylene foam.
Does XLPE foam absorb moisture?
XLPE foam is closed-cell, which means it resists moisture absorption. This makes it suitable for environments where humidity or incidental moisture exposure is a concern.
I have a product but I need a design for a package. Will you create something for me?
Our strength is working with your design teams to create something even better. We do review existing designs for manufacturability, cost-effectiveness, and performance. We typically do not provide full-scale design and engineering services for brand new products. However: our team also doesn't shy away from a challenge. If you are looking for more heavy-duty design support, please still reach out. While it's not a core service, it is something we have provided on a case-by-case basis.
Do you sell raw materials?
We do not. We source a wide range of closed-cell and open-cell foams, primarily from our partner Pregis.
Do you build full packaging systems or only foam?
Foam is our specialty, but we also build hybrid systems that use corrugated, plastics, custom wood components, and sewn parts when the design calls for it. On occasion, completed projects don't involve foam at all. If your goal is to get something from A to B without damage, to provide a bespoke kit, or optimize transportation, reach out to us!
Can you work from existing packaging designs?
Absolutely. We can replicate, adjust, or fully re-engineer an existing design. Many clients come to us looking to reduce cost, improve protection, or streamline assembly.
